I've wanted an R for a long time, they never go for sale around me so I've taken the plunge and started buying parts from ebay. I have an 85 frame, 86 rear swingarm and axle, an 88 TRX engine and a mix of other new and used parts. Here are some pictures of what I have so far...

I sanded down the frame and painted. Buying parts has been expensive and there is only one powder coater near me and its way too expensive so paint will have to do for now.

Looks like you got a great start. I know what you mean when you say 250 R's are hard to find, especially in Atlantic Canada.

Did some work on the 250R build this weekend, polished the forks and triples. You can also see the new 10" front wheel from xowner. Set the 86 wire harness in place, new CDI, new coil, test fit front fender, frame rubbers and grab bar. Also wired brushed, painted and installed foot pegs.

This is my polishing setup, a 6" bench grinder with a buffing wheel and a kit that came with different compounds. I found the green compound worked well for removing the factory finish and getting down to the aluminum. Then I went with red and then white compound, and just keep working it on the wheel until you find the finish you are looking for.

This was my first job using this setup and I will say this, it's a really dirty job lol, I was black by the time i was finished.

After boxes of parts, cleaning, painting, polishing, and more cleaning, its sitting on its own wheels! Getting closer! Im going to ditch the gold handle bars, I dont really like the colour and they dont fit well. Front wheel is a 10" from Xowner with a Duro 22x8 tire and the rears are 18" OEM from a LT450R.

Bars are ATV bend from TAG, the fit is ok but I want something wider. New aftermarket clutch lever and light/kill switch

Did some work on my gas tank, it was painted at some point and then someone sanded off the paint. There was heavy sanding marks in the plastic that I removed by wet sanding with 800 grit and 1000 grit. I followed that with 3 stages of buffing compound and a coat of wax.

Right now I've only done the main parts of the tank, I needed to see some shine on it for motivation to finish the rest of the tank where the shrouds will mount.

Did a light polish job on the head and painted the rest of the engine. Put on the Pro-Link decals.

lol well there's no ring but we've been together for years. The bike is in our basement in the pics, the basement is kind of my area...well i think it is anyways lol.

Bike will see some light use, I have to try er out!

No just roach that thing out when you get it done. That's what I'd do.

It's a generic 6" bench grinder with a buffing wheel. I just ordered a buffing spindle attachment for it that will space the wheel out from the motor to make moving the part easier and allows for quick changes of wheels

I have a bit over 4 grand into it not including my time, paint and polish stuff. Thats US thou, Im in Canada and with the weak dollar so tack on about another 20 percent!

Absolutely beautiful. Here's the big question, can you get it out of the basement? Hope you have a walk out ;-) 4K is not bad at all; I would of pegged it around 5.5-6K.

Did a short ride today. Im still tweaking the carb and Im pretty sure i blew the head gasket:( First battle after taking the carb apart to change the pilot jet (52) I was dealing with a sticking float needle causing gas to spew out the over flows. I cleaned the needle and that fixed the overflow.

Im waiting for more main jets to come in, I only had a 168 and a 160. The 168 Id say was really rich, sputtering mid throttle, like it was hitting a wall not wanting to rev out anymore.

I tried the 160 main, 52 pilot, 1.75 turns out on the air screw, 2nd clip position on the needle and it was a little better but i had to remove the air box lid to actually get a little life out of the engine but it would still break up a little. During that run it felt like it was starting to come around and actually start to rev out more and get on the pipe and then I felt it bog, I could see where some coolant had leaked from the head gasket down the outside of the cylinder.

I ordered new gaskets and my other main jets should be in soon so I will get into it again next weekend and hopefully get it running the way it should.

Is there anything that can be done with this fuel line from the petcock to the carb, seems like the fuel has to flow "uphill". I already cut the line as short as i can, anymore and it will start to kink at the fittings.

That's really about all you can do with the fuel line. I have the same issue with mine. First of all, very nice looking specimen. I too, love the white plastics and just converted. How do you know the head gasket blew? Did you have coolant spewing out of the overflow line?

I assume the engine isn't stock. Porting of some type. What mods have you done to the motor?

The only thing you can do about the carb is get a Keihin PJ carb that has the fuel fitting that points below the fuel petcock valve.

I don't see how it would affect the flow very much. As long as your tank is higher that your carb gravity should handle the rest. As far as your carb goes put your needle clip in the middle slot and go from there. If you started at the top slot then it is way to lean. 160 main and 50 slow sounds good as far as jetting.

Thanks for the feedback guys.

I had some coolant on the outside of the cylinder from the gasket area at the head so thats how I was pretty sure I blew the gasket.

I swapped out my head gasket, Im not so sure it actually blew the gasket or a couple of the head bolts were just loose as a couple were easily removed but I changed it out anyways. I think it had a CR gasket in it as it was really thin and just a single layer of thin metal material.

Torqued the head bolts down in a criss cross pattern and its been good ever since.

I also got my 350X headlight. The housing was in good condition as far as having no cracks but the color on top was faded and stressed marked. I wet sanded and buffed it back to life, turned out pretty good.

I swapped out my head gasket, Im not so sure it actually blew the gasket or a couple of the head bolts were just loose as a couple were easily removed but I changed it out anyways. I think it had a CR gasket in it as it was really thin and just a single layer of thin metal material. Torqued the head bolts down in a criss cross pattern and its been good ever since.
After a few hours of riding, be sure to pull the tank & retorque the head once. Nice job on bringing the headlight bezel back to life. The entire bike turned out very nice.

Amazing job!! I've been gathering parts for mine and these pics inspire me to keep on keeping on. 350x headlight looks great too!! You make polishing sound easy, but it's not so I really respect you have done it all yourself, completes the look.

I got my cylinder back from the shop, bored and honed with a new 68.5mm Wiseco Piston, rings, clips and bearing.
I also bought a new reed valve as mine were worn and not closing all the way, I went with V-Force 3.
Some new parts from BDT include the 3/16 spacer kit with gaskets, studs, nuts, dowel pins, and BDT's 1/2" reed spacer with gaskets and hardware.
New ESR Billet Exhaust Flange should take care of the leaky pipe
New Silicone Coupler for the muffler joint
New top end gasket set including head gasket
New Keihin DGH Needle and clip
I also got some new water pump gaskets as I pulled the cover to inspect, it all looks good

I'll post up some pictures soon, so far I've just prepared all the gasket surfaces and installed the new longer cylinder base studs. I used some anti seize on the threads as well as dowel pins.

This is my first ever top end rebuild so I'm open to any reassembly tips!
