well I finaly started the assymbly of some of my partsof my flat tracker (not racing any longer:cry: ) for the 08 season, first off the frame is 2 inches longer to better suit my ginormous size its painted in House Of Kolor candy apple tangerine with tons of HOK red micro flake and HOK red Ice pearl, also are a few peices that I had pc'ed chrome from FULL SPECTRUM POWDER COATING (dreadhed) also is the trx 450R swinger I will be using since this is the early model it is -1, also I set my oem short track tank I picked up for a song while back on there, I wil be reusing my black frnt fender and rear fender, but will redo all the stickers with new ones, yet to be finished is my motor wich will be done in the next 2 weeks. still have a ways to go, but its started now!!

becouse to keep the class all together I dont want to go big bore, and chriss thats My freind Dereck who will be racing that Z next year in flat track, the color on the frame is some wierd tangerine gold, that sucks!! he thought it would look good I told him it sucked and to paint it yellow or else!

I thought it was that chrome illusion stuff that chages color depending on what angle you see it at. come to think of it.. that would be pretty cool!

the tri-z motor? is getting all new bearings and seals the trans needs a few parts, and the whole thing is getting ported to the max by my engine builder, piped and carbed, shoudl be potent! just worried about the clutch situation right now (baskets)

oh yea my motor is fresh from top to bottome got some serious sickly porting done to it as well and when I mean fresh EVERYTHING has been replaced!! except the gears! Yea im hoping he will jump on those tri-z baskets soon!!

you can do it with some practice with a cheap 50 dollar gun and a 100 dollar compressor, but if you mess up with kandy paint then your out some bucks.

James: Just have it done by a pro...It will look just the way you want and you'll save yourself a lot of work and pro'lly some bucks too. Just my humble opinion.

Looking good sykolincoln but I think it would really look sharp with black shrouds and tank, being that you have black fenders. The shrouds you could paint but there is no such thing as a black plastic tank for your R , is there ?

picked up my machine from Southern Machine today, I had some cuting and welding done to my nerf bars to make them fit better to my machine, awesome work! this is also the place that makes my 10 inch front wheels!

also my engine builder called me today and said my engine is DONE, now all I need is my rear shock back and im ready!

OK since im no longer racing any more, I got to have somethig to ride right? well im tired of bogarting my fiance's blaster so I finaly decided to put my 250R back together

first things first I had to have off road tires.. no biggie I got some 20x11x9 fast trackers for the rear and a 22x7x10 bear tracker for the front

lifted the forks back up

added a 400ex rear shock wich feels great!

I have no choice but to keep the nerfs even though I really dont like them for off roading

remember my frame is still 2 inches longer, but now I have to modd it again I need to add some bracing so it will be stronger becouse instead of going in circles it will most likely be going in circles in the air, through trees, up hills... etc...etc...

I need of course a few extra parts for this machine wich im trying to get going by OCT 18 so I can ride it again

there are a few things still in the works.. the frame isnt going to stay candy red any more its going another color I got The mosh's doing a seat for me, I will hopefully have it all together the way I plan on keeping it by the end of the year.

I'm afraid my X still looks better in the sun that your R does in the garage buddy.

Though I will be having it powdercoated a slightly brighter shade of green in the near future.

It is a shame you have to change that paint on the frame.That stuff is awesome!!!

As far as the nerf bars...Did you ever think of taking a saw to them and just leaving the pegs bolted up? That would be good... no?

I thought about that, but nerfs arnt cheap and I would rather be able to use them, then just junk them. Plus now all the places we ride dont have to many stumped up trails any more so snaggin on them wont be a problem, im more worried about the extended axle hitting stuff then the nerf bars now.

as for the paint, somehting like that is no problem for me of course, I miss the days when my 250R was just black with a red frame and some smaller red parts.

well had like half a second free time today so I decided to finaly make some parts fit,

first shave down the poly bushings in the 450R swinger so it would fit into the engine/frame area

trim the rear fenders to fit above the heel guards

put in my short springs in the fork finally

and just piddled around on it adding and taking off parts as needed

nothing it tightend down yet just stuck on for the time being.

here is the difference over stock, my subframe is extended 2 inches longer to better suit my riding style so the seat pan and seat will have to be modded as well.. this seat right here is just my bobo seat the mosh's have my secrete seat:naughty:

oh I took off my racing top end and put back on my 85 top end, its only 20 over with a few little mods... nothing spectacular.. but good enough I won three races and kept everyone playing catch up!

I may spring for a ESR big bore kit next year I dont know yet

Oh I have a custom tube that leeds to a open element K&N... I havnt had an air box on this thing in years.. I plan though to build a aluminum box after a while, just got to get around to doign that.

the crazy pipe on my original pics? its a backyard hack job from a husky 250 bike

I have a 400ex rear shock and I had to trim a bit of the down toube to fit... no biggie

did you use the 250r shock linkage or the 450r i have got the 450r swing arm installed on my 250r with no problem.i have a just rebuilt 250r shock i was wanting to use.i have it mocked with with the 250r linkage and looks like it all will work.just wanting to know what you tried.

I done a 07 450R swingarm swap on an 85 model R and run into problems trying to re-install the 250R linkage... You might want to check your own set-up but the R linkage will hit the swingarm well before the suspension ever bottoms out. With it mocked up on my build I only had around 3 inches of rear suspension travel and then it would hit... Ended up using the 450R linkage with an adjustable strut and a 300EX shock... The 450R shock will work but it is one rough ride for a 200 pound person!!

nope I have no problems.. with my custom adjustable link and 400ex shock along with the fact that I remounted the under linkage that mounts to the frame in a slightly rear ward mount (all redone) it goes through fu suspension travel easily and dosnt get close to anything.

not a whole lot of progress money has been tight so I only got a few things... been doing some horse trading and that has moved things along.. I wil show a few pics of new stuff for now untill I complet the whole trike and show full finished pics then

heres my motor making a good paperwiehgt right now.. I still need to get a new wrist pin bearing new rings and circlips then tighten every thing down and hop it runs! lol

Yea after a long time I finaly got to this point, its not punched out does have the long rod later crank conversion, hence the spacer plate on the cylinder, but it does have some serious porting done to it... I think the last owner said 89mph in 3rd? and it was geared low? sounds like it can tote its weight well enough!

OK hit a minor snag... WTF is up with the out put shaft? why is it 12 spline over the regular 6 spline like other cr500's??? help?! inquiring minds want to know!

This would pretty much totaly eliminate the need for notching and putting the angle iron in to the fill the original frame cross member. I got a way doing it like that on my 500R, but its a flat tracker only. Syko's a big ole dude as you can see and I know hes going to be POUNDING on this thing so its got to be extra tough. Him and I are talking and we'll see what route we end going on it. In the bottom of the bent piece of tube I'd either use another piece of tube to run a gusset across to fill the bottom, or use a piece of plate and box it in sort of. Tabs would be welded on to the back and have the shock linkage mount end up being in the exact same location it is right now. The positioning in the pictures is of course just to get an idea. If the other original cross member is cut out it will fit down in there and be moved further ahead, as far as I can without having to notch it any to fit around the motor or the shock linkage itself.

Hand fitting that tube has been/is a pain in the ass to get it to fit right. If theres any gap at all it will weld together like ass so Its very time consuming to file the high places down and get everything where it fits good and tight. I need to get a chain and sprocket on it to check how that tube will lay for sure but it appears like its going to work out really well, and look pretty sweet too.

if welded correctly any frame is just as strong as original if not stronger

hopefully by next week sometime the frame mods will be complete, then its a rough put together to test it out before full breakdown for paint and spit.:twisted:

Damn man that looks great. I wish You lived closer to California. Watching your progress is great motivation for me and all the pictures are really going to help me. Only difference is that it seems you guys just started the project and mine has been cut up for months now. I guess I need to buy a pipe bender.

Only difference is that it seems you guys just started the project and mine has been cut up for months now. I guess I need to buy a pipe bender.

The bender with the applicable dies really does make or break how some of these fab projects like this are done. It truly adds a whole new level of professional "factory" look to em.

51.50HP at the wheels in 3rd gear at 89mph in the quad chassis also a stingy dyno. thats the 5th highest number that dyno has ever put out from a quad. Drag banshees normaly run in the high 40's.

After we dynoed it the next day i rod it about 3 minutes of riding it the crank went, uppon tearing it appart the piston skirt was broke to. So it got a new piston, bore and long rod crank. It really makes me think what would it have done if everything was good.

no major advances in anything yet, waiting on a few parts to arrive so we can set the motor exactly where it needs to be to finish up the frame work, also got some more custom plans for theframe as well.

ordered a set of these the other night for the forks, got them cheap enought so I went for it, they are 98 KTM 250 exc fork guards, since that modle bike has conventional forks just like the 250R's I wanted a little updated look to the forks then the old style fork boots.

Every day I am waiting on the progress. I cant wait to see how you guys end up making your suspension link mount. When you are finished I am going to show my fabricator the pictures of different ways you guys have made the mount and let him decide the best way to do it. Of the ones I have seen on here the curved round tube seems like it will be the strongest, but will it clear the engine?

It'll clear the motor for sure :) What I've been worried about was wether it would clear the chain slack, because of how the bend in it is. We didn't have a sprocket to put on it to try it out and see....Syko's sent me back home Sat with an old worn out 200x sprocket, and we tried to chuck it up in the lathe here to bore the center out where it'd fit over his sprocket shaft but the thing was hardned like a trailprotrailprotrailprotrailprotrailpro and ate 2 carbine boring bar inserts before it was done, even AFTER I heated it up to red hot 3 different times and let it cool to try and take the hardness out of it. I'll be checking out the chain alignment, making the alignment bushing for the swingarm and hopefully getting the head stay mount done tomorrow...I got a group of riders (Like Creamer, Gibson, Natalie, and Downen :)) coming to my track tomorrow so I might not get to do all of that.

A little bit slow going...but here it is at the moment. Took a long time to get that spacer bushing made without having a battery in my digital calipers :rolleyes: The motor is siting in the frame and has finally got the chain alignment setup right. Syko has a modified TRX450R swingarm that made getting the chain alignment a little bit more difficult since its slightly different then the regular 250R swinger.

The motor is hanging WAY low, you can see how much exactly in the last picture, but that is how much room we gained by doing that linkage bar that way with the bend. It has been tacked into place now and As soon as the headstay brackets are done I'll go back and finish weld it in. The chain is pretty close to slapping the linkage bar, but it will clear even when its unloaded all the way like it is now even up to a 14 tooth sprocket. A bigger one could be run without much issue, it'd just need a slight little indentation there. You can also see that when the motor is lifted back up to the correct level height there will be plenty of room around the shifting shaft which was an area of issue when I did mine with the angle iron setup.

I've also got a cardboard template cut for nice little gusset to go down in the bottom of that linkage bar that will fit sweet.

Its cold as trailprotrailprotrailprotrailpro over at the shop right now but I Might go back over and finish up those head stay brackets tonight.

Hey billy. I just used the stock 250r head stay brackets in mine, they work perfectly. I hung the motor off of them, stuck the swingarm bolt through and built the frame rails and the rest of the motor mounts from there. Might save you a little time and aggrivation lining things up.

jeff, thats VERY Interesting about the 250R head stay brackets, i've never tried tht mainly because I never had a set to use :lol: But I'll check that out.


I can only work on it about a half a day tomorrow but I plan to finish welding in the bottom linkage tube, and getting all the tabs and associated bracketry for it figured out and maybe even welded onthere.

So heres a couple shots of the linkage tabs tacked into place. THe motor has to come back out for this to be finish welded. Also a picture of my headstay bracket, and a gusset I'm going to weld into the bottom of that linkage tube. The brackets for the linkage bolt itself are also going to have some gussets cut and welded into it on both sides sort of a triangle shape to brace it from the inside between the two and not just from the outsides like it is now. Nice and plenty enough room to get the shifter on and off around it too.

Looks pretty sweet doesnt it!

S'more updates for you guys. I've been really slow to get much stuff done on this thing at one time, I've got so much stuff going on at the moment. Lots of Pro riders down for winter right now and I try not to miss out on to many chances to meet and hang out with them in addition to still trying to do all the prep work and stuff for my track hearing come up next Thursday night. Hopefully sometime or another I'll get a nice full day I can actually work on it and get a bunch of stuff banged out on it. Now that the linkage bar and its tabs are finish welded on, I've got to cap off the holes left from the original engine cradle tubes, and then it'll be time to get those bent up and fitted in a long with the bottom motor mount.

I also switched over to a 1/16th Green band tungsten for the welding from the 3/32 I normally run and I feel like I got *much* better results with that than what I had. So anyways, heres some :pics:

This is a little bit more of a closeup of the linkage bar and the tabs. You can see some of the weld beads on the sides where it connects to the frame. I do plan on adding some additional gussets when the engine cradle rails are on it just as a safety pre-caution but I wouldn't hesitate riding it all the way it is right now and I think its actually VERY tough the way that it is.

Another closeup of the tabs. You can also see where I added on the little flat washer type pieces to re-inforce the holes on the tabs to keep them from being potentially being wollered out oval shaped from the constant back and fourth forces it will have applied to it.

The second picture is deceiving, its just the angle I was standing and the fact it wasnt setting level in my chassis holder. The cradle tube was bent up in-house by me this time. It is 1 1/8th Chromoly 4130 tubing, .083 wall thickness. Welded using 1/16th Greenband tungsten and 1/16th ER702-S (I think thats it) filler rod. Camera was having a hard time with closeups, I'll try and get some tomorrow when the lighting is better.

I'm throwing around the idea of putting one of these (500R conversion frames) on ebay, with a TITLE, and see what might happen. Some of the guys out west that have a hard time getting titles for the sand country riding might appreciate having a fully titled ATC500R machine...




Jason, I think syko's main plan is just to use it as an all arounder. I've increased the wall thickness of the tubing from what I had used on my flat tracker which was .065 to the .083 for this machine. I'm also going to put in some additional gussets and will somehow utilize the front motor mount under the exhaust port which I left off of mine. Alans a big dude and I want this thing to hold up to even him pounding on it.

alan is the only person who managed to start my 350x when I first got it....

pulling it at 40mph and dropping it into gear, it still had to roll for 500 feet or so before it would fire.

he did it in 7 kicks or so. lol.

Billy When I modded the frame on Atctims / 3leggeddog's 500 I used the front motor mount to help reinforce the splice In the 2 front tube's. That bike also had a skid plate for more strength. I know what you mean, I seem to overkill sometime's because I worry about stuff breaking :lol:

Suprizingly those 2 (c12 and the mix) required the same jetting. I belive the jetting on a 41.5pwk 178main, 62 pilot, at sea level.

I left that part off on mine and figuring out exactly how I wanted it has taken a little time, and for some reason I couldn't find anyone with a freakin 8x1.25 tap here in town for like 2 days, ridiculous!

These are the threaded bushings that will be welded into the frame for one of the front motor mounts to bolt into. You'll notice the one isn't exactly in the center of the frame...it does look weird, and I wish it was. The problem I was facing though was with the way the bend was in the frame, that one had to be in that position for the motor mount plate to stay somewhat in the same plane as the other. You'd think it would work just the opposite, but it doesnt.

Heres the ones that are sunken inside teh frame rail, welded permanently into place now. You can look across the exhaust flange to the other rail and see where the othersides pieces are going in. Those will actually be welded onto the exterior of the frame, pointed inside. Its odd how the motor mounts are casted on these CR500 engines, everything is offset.

Heres about the best overall closeup view I could get of the cross member TIGed in, and the bottom motor mount tabs as well. The look like their up pretty high, but thats about the only way it can be and still get the bolt in and out without a bunch of crap. Got some pretty nice consitent beads, and you can see the penetration through the backside of the tabs that shows it was fusing together well.

And there they are. This was SYKOs idea, mostly for aesthetic purposes. He had already lengthened the sub frame how he liked it for his size, and he mentioned trying to do this for a little bit of an alternative look and style thats not really seen elsewhere. Routing the exhaust and muffler around it might end up being slightly challenging.




And....thats pretty much where I'm at right now. Finish up the subframe, and its ready to make a roller out of, start working on the exhaust.

I do plan outside gussets from where the pro-peg mounts are to the cradle tubes. I'd like to do inside ones as well, but that is going to be tricky with the fitment of the motor down in there.

As far as the subframe, yes, I'm a little concerned about it. The biggest thing I think is how it might be able to twist. As far as just bending down, I think it'll be ok for that.

Thanks guys. I wish I could find a way to do this for a living...I enjoy putting together and building stuff like this a lot. Therapeutic and relaxing actually, which is really hard for me to find now-a-days.

In most of the welding positions, I actually go about 3/4 of the way around the joints before I stop. Its when I get to the very bottom or wherever it is that I can't see ANYTHING that I stop and restart. The sides of the joints though and going around, with a little bit of practice, you learn to kind of track where your pool has been going around the joint, and you just kind of twist the tig torch around as you go and you can feed the filler rod in from the top and kind of carry it down to where you need. I've definitely gotten a lot better in the last year or two then I use to be, for sure. I've love to try a new inverter machine like a Dynasty or something and see how I done.

went down to the LAIR yesturday to mock up my pipe for my five oh oh

it was a intersting day to say the lease....(very iside JOKE) lol

so after nearly 12 hours.... me and billy mocked up my pipe....this is a temp pipe for now I will either buy a new one and mod it or contact a few companies and see if any are offerd any more.

hard to see but that pipe dosnt have a whole bunch of clearence around the motor... but it has enough though... im happy with the fact that we managed to make it work with only 3 cuts to the pipe.

just wish the pipe was in just alittle bit better shape..but were trying to get EVERYTHING mocked up complete to fire it up and to ride some shake down runs to test everything out then its tear down time for paint and finishing.

I was just looking...and if you were to wrap and then gusset where the new subframe is attached to the old portion...you could distribute that stress to entire portion of the frame rather that just that one point.

it's just something to think about.

It's looking great.

are you going to be running an airbox or no?

an airbox will come last it will be a full aluminum with aluminum portion to the carb as well.

well I personaly love this pipe, and the fact that it was built for a 500 that wasnt in the motorcycle frame makes it all the better in my eyes it wont be modded much from its original form so its function should still be intact. its getting closer once I weld up the pipe and put on the hangers then its all down hill for a test!

Hard to tell from the pictures...So I have a question.

Is the front wheel going to be able to hit the pipe when the suspension compresses fully? From the pictures, it appears that the pipe is protruding into an area that most pipes I've seen stay out of.

The pipe certainly appears different from others and I bet it does make a ton of power. Kind of a mix of out of frame and in frame design really.

well I lucked up on the pipe off ebay it was built for a cr500 in a tecate4 chassis....so I knew it was going to be a tight wound pipe. It appears from the pics that the tire will be all over the pipe when the suspension compresses but it hugs the frame tightly and nearly full compress the tire dosnt get close to it, I should be in even better shape with the 22 inch tire installed later. I have to email the seller and see what kind of power this pipe made, but judging by the work put into building this pipe and the fact that they had bills pipes do it, it should be a wicked pipe.

ok got the mounts and the stinger welded up on the pipe and fitted to the correct finished spot that its going to stay at, now I need to make the stinger for the silencer and put some pipe mount tabs on and get a few rubber exhaust mounts and the pipe will be finished all the way. Im happy with the way it turned out and to me it looks SIC!

Im holding on the exhaust by a zip tie too. But mine is the FAT 1/2 ones, like what the cops use, THey dont melt as fast.

and i also afree, most 250's and the 500's have sexxy pipes.........
2 strokes have absolutely gorgeous exhaust pipes.....another reason to ride a 2 stroke!

WoW Guys! That was some great reading! I love the idea of dropping a 500 in a 250, but the info on all the mods it takes to do it is very priceless.

I like the fmf... the bills pipe looks like it was made for a quad... I an curious to hear they perform.. the fatty is known to work well with ported motors..

my FMF performs great and looks great. it only took two cuts not counting the stinger. i used a 180* mandrel bent pipe to make the bends in the stinger. I like to keep it simple.

tore it down the other day in a rare free moment I had and started cleaning the frame up and getting it ready to finish the gussets so I can powder the frame. sometime later this week I should be able to get all the gussets in and other mods I plan on doing as well.

A friend of mine has a KX500 with a single Cibie headlight on it. He runs a Tecate stator and lighting coil. If I remember correctly Ricky Stator sold it.

well since ive had so much down time with no job and or working part time to just pay my bills I tinkered with my 500 with stuff I allready had on hand so here is a bit of an update:



I had the frame blasted by a freind of mine (free if you really wanted to know) I had to add a few more welded tabs and finish some welding after wards... since I dont have the money for PC now... I just happed to have some color left over from a job so I sprayed it up

Bomb around on Bannedcr500riders.com, i believe some of the guys there can point you in the direction of a lighting coil.

also a CR250 ignition is knows to really wake these 500's up.

general consensus over on Banned is that the FMF and PC pipes dont really add more power over stock, they just change the where the power is. I'd run that bills pipe a little while and swap back and fourth to see which one makes the best power. my money's on the Bills.

OH, and get the Bills nickel-plated IF you decide to keep it on there, it will look killer.

the heel guards are 450R along with the foot pegs, no fenders yet im still getting those produced may just slap some junkers on there to ride untill the new ones are made:D

have room at my new job to park my 500 so I can tinker on break and lunch


so ive been takeling a few things

first got the kicker situated
I found out that the second gen R kicker will go on the 500 knuckle and with a few welding mods to both work great




tucks in nicely to the engine when not in use

and then kicks all the way down and clears the frame (just barely) and stops on the swinger bolt tab, I plan on welding a stop on the side of the frame, I will also take and put a brake peddel in to see how it clears wich from the judge of things should clear a stock peddle

so I kicked it over a few times and with this kicker on it I could get some serious kicks in so it should be fairly easy to start when needed.





also put my (in the mean time ) front wheel/hub/tire on DUNLOP kt 151 22x7x11 wich is VERY nice!!
cant wait to get my new wheels on there!!
