Finally got around to pull the starter out. Looks like I got lucky and the broken teeth stayed on the stator side of things. Drained the oil and did not see any shavings. I’ll get some new parts soon and get back to some riding again. Pics of the gear carnage. Seems that the culprit was shaft misalignment from the factory. You can see where the shaft is supposed to be aligned, and where it was actually. I don’t even know how it worked the way it was. I’m guessing the gears were only partly meshing. Here are the pics. Happy riding!!!

Kind of makes one question the build quality of the rest of the motor and it's components.

Just a thought here but, is your one/way bearing (starter clutch) working properly? Behind the flywheel in your pic the large gear does it spin clockwise separately from flywheel? But lock up counterclockwise? You may need to slide those two upper right gears in your pic out to try? Again just a thought, may want to check before you put a new gear set on.
The engine running may have ripped those gears apart if one/way bearing failed,

Ok i’m Done over thinking things....

Thanks Shep for the heads up. I will check it out for sure. New starter and dual gear on its way. Will be back together in no time at all.

Everything is back together now. Battery is dead now. Tried to turn over a few times, didn’t want to start. Another issue. Put it away last winter with a full tank of fuel. Check fuel and just under half a tank. Fuel petcock was in the closed position. I will look into this a little further.

Dam the luck. Got her started up. Running fine at idle, would want to die when I give it gas. Then just quit running all together. Pushed her back to the barn. Pulled off the carb, bunch of gel crap in the bottom of the bowl. Running 42/118 jets there was a piece of gel in the high? 118 jet. Got her all cleaned up and back together. Started up right away. Put the seat back on to go for a ride. Wtf. Battery dead now, put it back on the charger. Give her a go soon. Thought it was the dam Chinese carb, but it was just crappy American fuel!!!

    Pretty frustrating.
I fill up my generator every November in case of ice storms and I had the fuel tank cap off the other day and that gas is already skunked so I'll be draining and probably pulling the carb off in a week or two.
Funny how the price of fuel goes up while the quality of fuel goes down

Wtf. Run good last night. Run like chit today and won’t start again. Time to check the carb again. Maybe drain the tank too.

I am working on setting my bike back up using the oem carb, ( suggested by yaegerb) and I’m sure by others. So I am going back to using the air box as intended for the air filter. I had some materials laying around so I fabbed up this battery box for free. Almost back together and should be able to fire it up soon to see if it will run. I also installed a fuel filter in hopes of added protection.

So I got the bike to run and idle on its own. Air mixture screw at 1-3/4 turns out like factory motor. It was spitting fuel back at me until it fired. Adjusted the idle a bit and idled it for about 5 minutes or so. Was getting a little coughing here and there back out the carb?? It seems that the battery doesn’t have enough cranking amps to fire up the bike as I have to use the jumper box to get that extra little umph to keep it cranking.

So today I got to ride my bike today for 15-20 minutes. Ran pretty good, I was having thumb throttle assembly issues, possibly cable adjustment issues too. Adjusted idle after letting idle for a few minutes. After I rode for a bit the idle started to rev a little higher. Not to high, but enough that it bothers me. Possibly an air leak?, or I need to adjust the cable a bit. I’m getting there. Just never enough time in a 24 hour day!

12pack of claws. She runs like a raped ape. Only put her over twice. Few scrapes and bruises, but I’ll live. Lol. Love it!
