Did you undercut the kicker gears? There's an article in the world class help section about it.

I was in the same boat as the original poster years ago. I had a 200X rebuilt with a brand new top-end having the kicker fail a week later. It's a frusterating feeling knowing that the entire bottom half must be torn down to fix the problem. But I contribute most of the problem to myself for not knowing how to kick it properly.
In my opinion, compression has little to do with the lifespan of the 200X kicker gears. It's making sure you kick it properly that ensures the life of those gears. Believe it or not, there is a right and wrong way to kick a 200X.
The wrong way is to slam the kicker as hard as you can from the top position. What happens here is when the rider uses hard blows on the kicker lever, he or she is not allowing enough time for the gears to mate properly and this is what causes the gears to wear prematurely over time. This causes the gears to start skipping over one another which results in early failure.
The correct and proper way to kick over a 200X is to depress the lever all the way down slowly feeling for the compression stroke. If the compression stroke isn't availible on the first slow downward movement, bring it up slowly one notch at a time and feel for the compression stroke. By finding the compression stroke, what your doing is keeping constant pressure on those kicker gears, giving them less of a chance to slip because they are already engaged. Even with a 10.25 compression piston, I found on my 200X, it was easiest to fire the motor with the lever at the half way position and with a firm, sutle kick; NOT a hard blasted kick!
The 200X, in my opinion is one of the easiest engines to kick over. Even with my Wiseco piston, I never had to forcefully kick it but rather just use my body weight and push down. This is how you ensure the longest life out of your kicker gears.
