I made some progress today, my gusset kit should be here Tuesday according to Fed Ex

My Piston and Cylinder showed up so I assembled the bare case and installed it in the frame to mock up the Exhaust:

It is a 400EX head pipe with a 450R Muffler

I cut off the stock exhaust mount in the middle of the frame and recycled it for the 450R Muffler, I also cut the rear brake reservoir bracket off the frame I am going to move it to keep it further from the exhaust, but want to see what the gusset covers in that area before I weld it on :

I also made a new frame for the 2nd Oil Cooler I am going to mount the grill to it with Adel Clamps:

Here is a shot of the piston:

New Vs Old, just a bit bigger lol:

And I assembled the rear swing arm with new All Balls bearings and a billet carrier:

I still have a ton of work to do, but most of the dirty work is done. Plumbing the 2nd oil cooler looks like it is going to be fun, there is not a lot of room up there.

I made the grill frame out of 3/8" Fuel line, is seems pretty close to the stock one in strength. I had to bend the bottom differently to slear the lower hose on the right side as the cooler is mounted backwards and the outlet actually aims a bit forward as a result. I still need to figure out a mounting location for the coil as well.

Funny I was thinking about picking up another 3 wheeler to use as a trail machine and save this one for Silver Lake and Glamis. But I know what would happen I'd make whatever I get pretty too. I have already been planning on tearing into the 250X when this one is done, I think I will go with Electric blue on the frame with the 250SX and White Plastics.

Why Not? It is worlds better than the stock one. It will be quiet (I ride in a pretty populated area) It has a spark arrestor for when I go to public land. And the way I did it I now have a choice of any muffler designed to fit a 450r if I want something different in the future.

"It will be quiet (I ride in a pretty populated area)"
    Thats what I was assuming.
Yeah it should be great to use any 450r pipe!
Now that I think of it, stock cans are pretty cheap.

Cheap is an understatement I paid 36.00 shipped for the 450R Muffler and headpipe on Ebay. Another 35.00 for the 400EX headpipe and I am good to go. I dropped off the headpipe at LoKo Coatings for a silver Ceramic coating this morning. I do not have pics but I made up a new bracket and mounted the LED tail light yesterday. The Gusset kit should be here tomorrow, so I plan on dropping the frame of for Powder on Thursday or Friday. I am supposed to get most of my polished pieces back Thursday and give him the rest to be done (Case halves, Cylinder, head, rocker cover, carb etc...)

Sweet! Glad to see progress being made.
Picked up a stock 400ex full exhaust for 30 dollars with very little use for my dads 440ex.
His fmf can be loud at times! haha.

No pics, but my gusset kit showed up today, and I was able to get it welded in. I also relocated the rear master cylinder reservoir, so the frame is officially ready for color. I also disassembled the 400EX carb and threw it in the chem dip cleaner so I can send it out Thursday for polishing. I am going to drop the frame off tomorrow at LoKo along with the last of the bits and pieces to get powdered. Tomorrow I can actually ride my 250sx when I get home from work instead of wrenching!!

Got a call @ 2:00 PM that the frame was done, I picked it up @ 2:30 and I was 45 minutes away LOL

    Here she is:

couldn't resist throwing some pars on it, now it is a roller:

Had to figure out which bearing went where on the triple clamps, but got it now. What is the proper torque setting for tapered roller bearings? I just tried to get all the play out and went by "Feel" before I locked down the upper clamp, I think that should be close enough.
